Best Foam for Cosplay Armor
The best foam depends on the armor shape, the amount of movement, and the finish you want to achieve.
Use thinner foam for flexible panels and thicker sheets for broad armor surfaces that need structure. Check density and surface texture before ordering, because the same thickness can feel very different between suppliers.
Make a small test piece before cutting the costume. Heat-forming, contact cement, primer, and paint all affect the final result. Keep a sample with your project notes so replacements match.
