Building a Pip-Boy Today: Choose the Prop Before You Choose the Parts

A Pip-Boy can be a static display, a wearable shell, or a functioning electronic prop. Decide which one you want before a beautiful project becomes an uncomfortable pile of compromises.

The fastest way to derail a Pip-Boy project is to call it “functional” without defining the function. A display replica, a wearable convention prop and a working computer need different shells, screens, controls and power systems.

Pick one primary job

  • Display replica: prioritize accurate proportion, surface finish and a stable stand. A printed screen insert may look better than an inactive LCD.
  • Wearable cosplay prop: prioritize weight, cuff comfort, ventilation, quick removal and controls that cannot snag.
  • Electronic build: design access panels, charging, heat management and serviceable wiring before surface finishing.

You can combine goals, but one should win every tradeoff. The current official Pip-Boy 3000 illustrates how much engineering a multi-role replica requires: Bethesda lists a die-cast and ABS body, memory-foam cuff, four-inch IPS display, rechargeable electronics and a machined aluminum stand. That is a useful benchmark—not a realistic beginner bill of materials.

Start from the arm inward

Measure the intended wearer with the under-suit in place. Build the padded cuff and closure first, then scale the shell around it. A visually accurate exterior that cannot pass over the hand or presses controls into the wrist is not a wearable prop.

Design service access

Give batteries, the charging port, screen and main controller independent access where possible. Use connectors between shell sections. Keep a physical master switch reachable from outside, and never seal a lithium battery permanently inside a painted enclosure.

Make controls feel deliberate

Even a nonfunctional prop benefits from knobs with stops and buttons with consistent travel. If electronics are included, map only the controls that improve the experience. A reliable clock/status display often makes a better convention prop than an ambitious interface that takes minutes to boot.

Finish in layers

Correct large seams first, then prime, inspect and spot-fill. Build weathering from the story of use: exposed edges receive wear; deep recesses hold grime; protected flat areas should not be equally distressed. Finish the stand with the same care as the cuff—the object will spend far more time displayed than worn.
